Making the movie demanded brutal physical labor. Bigelow aimed for an unprecedented level of realism in the water sequences, which meant the cast could not rely entirely on stunt doubles on soundstages. Dennis Jarvis, a legendary surfboard shaper and former competitive surfer, was hired to train Petty, Keanu Reeves, and Patrick Swayze from scratch.

Petty arrived in Hawaii with virtually zero ocean surfing experience. Jarvis ran a relentless training camp where Petty spent hours battling real ocean swells, taking heavy wipeouts, and learning how to read wave breaks. While Swayze already possessed natural board balance and Reeves threw himself into marathon practice sessions, Petty had to look like someone who had lived in the water since childhood. She suffered bruised ribs, constant saltwater exhaustion, and reef scratches across her legs. Bigelow insisted on putting cameras right on the water's surface using specialized waterproof rigs, meaning every mistake, wipeout, and miscalculated paddle showed up on 35mm film.
